A crack in a Corian worktop is not the end of the worktop. It feels that way — a sharp, visible fracture running across a premium surface is alarming, and most kitchen fitters will tell you the only option is replacement. In the vast majority of cases, they are wrong.

Corian and solid surface crack repair is one of the most technically demanding repairs we carry out — and one of the most satisfying. When it is done correctly, using the right process and the right material, the result is a repair that is structurally sound, permanently bonded, and visually seamless. When it is done incorrectly — filled with the wrong adhesive, patched with mismatched sheet material, or simply surface-filled without addressing the structural cause — the crack returns, usually within months.

Why Corian Cracks — And Why the Repair Method Matters

Cracks in solid surface worktops almost always have a structural cause. The most common is insufficient thermal expansion clearance around hob cutouts — repeated heating and cooling cycles from pans and baking trays cause the acrylic material to expand and contract, and without adequate clearance, that movement has nowhere to go except into the surface itself.

The second most common cause is sharp internal corners on hob or sink cutouts. A 90-degree internal corner creates a stress concentration point — a location where mechanical stress focuses every time the material moves. Given enough thermal cycling, that corner will crack.

Understanding the cause matters because it affects the repair. A crack that is simply filled without addressing the underlying stress geometry will fail again. Where possible, we introduce correct radius profiles to internal corners during the repair process to reduce the likelihood of recurrence.

The Only Correct Crack Repair Process

There is one way to repair a crack in Corian that produces a result which is both structurally permanent and visually invisible. It requires specialist routing equipment, the correct material, and a precise abrasive sequence. Here is exactly how we do it.

Stage 1: Inverted Trapezoid Routing

The first and most critical stage is preparing the crack channel. We use a 2100-watt router fitted with precision Titman router bits to cut an inverted trapezoid profile along the full length of the crack.

The geometry of this channel is not arbitrary. An inverted trapezoid — wider at the base than at the surface — creates a mechanical undercut that locks the repair insert in place permanently. A simple straight-sided channel or a surface fill has no mechanical key and will fail under the same thermal stresses that caused the original crack. The inverted trapezoid profile means the repair insert cannot move upward out of the channel regardless of how the material expands and contracts.

Titman router bits are specified for this work because of their dimensional accuracy and the clean, consistent profile they cut in solid surface material. The quality of the channel geometry directly determines the structural integrity of the finished repair.

Stage 2: Sourcing the Repair Material

Once the channel is prepared, we cut the repair insert from the customer's own spare Corian piece — the off-cut left by the original installer, which most customers retain as a chopping board.

This is the single most important detail in achieving an invisible colour match, and it is worth explaining clearly. Corian is manufactured in batches. Two sheets of apparently identical Corian — even from the same supplier, in the same colour reference — can show a visible colour difference under kitchen lighting due to batch variation. If we source repair material from a new sheet, the risk of a visible colour mismatch at the repair line is significant, even on lighter, more uniform colours.

Using the customer's own material eliminates that risk. The insert comes from the same batch, the same sheet, and in many cases the same area of the original worktop. The colour match is exact.

Stage 3: Bonding

The insert is bonded into the routed channel using Corian-branded adhesive. We use Corian's own adhesive system because it is formulated specifically for the material — achieving the correct bond strength, flexibility, and colour consistency within the repair joint. Generic adhesives introduce a visible joint line and do not offer the same long-term bond performance within a material that will continue to move with temperature changes.

Stage 4: Flushing the Repair

Once the adhesive has cured, we use a customised laminate router fitted with a precision sled jig to flush the repair insert perfectly level with the surrounding surface. The sled jig spans the worktop surface on either side of the repair, using the surrounding material as a reference plane. This ensures the flushed repair is genuinely flat — not approximately flat, not close enough — exactly level with the surface it sits within.

This stage is where many repairs fail. Without a precision sled, flushing by hand or with an unsupported router leaves a slightly proud or slightly recessed repair line that becomes immediately visible once the abrasive sequence begins.

Stage 5: Progressive Abrasive Restoration

With the repair flushed flat, we work through a full progressive Mirka Abranet sequence — 80, 120, 180, 240, 320, and 400 grit — using our Mirka DEROS random orbital sander connected to our Makita M-Class dust extractor throughout. Each grit stage removes the scratch pattern left by the previous one, working progressively finer until the surface is smooth and consistent across both the repair zone and the surrounding worktop.

We finish with Mirka Abralon pads to restore a consistent satin sheen across the full surface. The result is a repair zone that is flat, uniformly finished, and indistinguishable from the surrounding material.

An Honest Note on Results

When the customer's own spare material is available and the crack has not caused displacement or step between the two faces of the fracture, a correctly executed repair is genuinely invisible under normal kitchen lighting and to the touch.

Where a crack has been present for a long time and the two faces have moved slightly out of plane — or where the spare material is no longer available — we will tell you honestly what is achievable before we begin. We do not carry out repairs we cannot stand behind.

In our experience, the customers who are told they need a full Corian replacement overwhelmingly do not. If you have been given a replacement quote, it is always worth a call to us first.

Frequently Asked Questions

Can all Corian cracks be repaired?

The vast majority can. Even long, structural cracks running across a full worktop section are repairable using our routing and insert process. The cases where repair becomes genuinely difficult are those where the two crack faces have displaced significantly out of plane, where the customer's spare material is unavailable and batch colour variation makes an invisible match impossible, or where the crack runs closer than 150mm to a wall, upstand, or fixed obstacle — the router is mounted centrally on the router plate and cannot operate closer to an obstruction than this. We will always assess and advise honestly before any work begins.

Why can't the crack just be filled with adhesive or resin?

A surface fill has no mechanical key and no structural integrity. The same thermal stresses that caused the original crack will open a simple fill within months. The inverted trapezoid routing process creates a permanently locked mechanical joint that moves with the material rather than fighting against it. It is the only repair method that addresses the structural cause rather than just covering the surface symptom.

Do I need to have kept my spare Corian piece?

For crack and chip repairs where colour matching is critical, yes — ideally. The batch variation between manufactured Corian sheets means bought-in material carries a real risk of visible colour mismatch. If you no longer have your spare piece, contact us and we will advise on the best approach for your specific colour and the extent of the repair required.

Will the crack come back after repair?

Not if the underlying cause is addressed. Where cracks are caused by sharp internal corners on cutouts, we introduce radius profiles during the repair to reduce stress concentration. Where insufficient expansion clearance is the cause, we assess whether clearance can be improved. A correctly executed repair with the right geometry will not re-crack under normal kitchen use. Where the crack runs close to a hob cutout and the hob is fixed directly to the worktop surface, we ask that it is disconnected and removed before work begins.

How long does the repair take?

Crack repair typically requires two visits. The routing, insert fitting, and bonding stage is completed on the first visit and the adhesive is left to cure fully. The flushing, grinding, and full abrasive restoration sequence is carried out on the second visit once cure is confirmed. We will give you a clear timeline when we assess the job.
