A chipped Corian worktop draws the eye immediately — and most people's first instinct is to assume the worst. In reality, the vast majority of chips in solid surface worktops are repairable on-site in a single visit, without replacement, and without removing the worktop. The material is homogeneous all the way through, which means a damaged area can be ground back, feathered out, and abraded to a finish that blends seamlessly into the surrounding surface.

The approach we take depends entirely on the size, depth, and location of the chip. After 20 years of solid surface repair work across Surrey, Hampshire, and Berkshire, we have seen every variation — from a micro-gouge from a dropped corkscrew to deep structural impact damage. Each is treated differently, and each has a solution.

Understanding Corian Chip Damage

Not all chips are the same, and the repair method needs to match the damage accurately. Applying the wrong process — over-engineering a simple surface graze, or under-preparing a deep impact — produces a result that is either unnecessarily costly or visually obvious.

We assess every chip honestly before any work begins and explain exactly what process is appropriate and what result is achievable.

Our Chip Repair Process — Three Scenarios

Scenario 1: Micro Gouges on Heavily Patterned Surfaces

On Corian surfaces with a busy, heavily patterned finish, very small surface gouges — the kind left by a dropped ice pick, corkscrew, or similar sharp object — can be addressed using a colour-matched filler. Where the pattern is complex enough to mask the repair naturally, this produces a perfectly acceptable result without mechanical intervention.

This approach is only used where the pattern genuinely supports it. On plain, uniform, or lightly patterned colours, a filler repair would be visible and we would not recommend it.

Scenario 2: Standard Chips — Grinding & Feathering (The Majority of Cases)

The vast majority of Corian chips we repair fall into this category. Rather than filling or inserting material, we grind out the damaged area mechanically and feather the repair zone out into the surrounding surface — eliminating the chip entirely rather than covering it.

We use our Mirka DEROS random orbital sander with Mirka Abranet ceramic mesh abrasives for most of this work, working progressively through the full grit sequence — 80, 120, 180, 240, 320, and 400 grit. On deeper chips where more significant material removal is needed before the abrasive sequence begins, we use a belt sander or hooded angle grinder — the hood connecting directly to our Makita M-Class dust extractor to keep composite dust contained throughout.

The feathering zone — the area over which we blend the ground repair back into the surrounding surface — depends on the depth and extent of the chip. In most cases it is relatively localised. In the most severe standard chips it can extend to roughly a metre, though this is the exception rather than the rule.

We finish with Mirka Abralon pads to restore a consistent satin sheen across the full treated area, leaving the surface flat, smooth, and uniform in finish.

Scenario 3: Extreme Deep Chips — Plug Repair

In 20 years of Corian repair work, we have encountered chips severe enough to require a plug repair on only few occasions. We include it here for completeness, and because it represents the outer limit of what is repairable without panel replacement.

Where a chip is so deep that grinding out would remove an impractical volume of material and compromise the flatness of the surrounding surface, we cut a plug from the customer's own spare Corian piece — the off-cut from the original installation that most customers retain as a chopping board. Using a plug cutter, we cut a precisely sized plug from the spare piece, then use the same plug cutter in a router clamped directly to the worktop surface to cut a perfectly matched recess in the damaged area.

The plug is bonded into the recess, clamped in place — with clamps secured to the worktop surface — and left to cure fully before flushing and finishing through the standard Mirka abrasive sequence.

The chopping board material is used specifically in this scenario because the plug repair requires an exact colour match from a significant insert. Batch variation between manufactured Corian sheets makes bought-in material an unreliable source for a repair of this visibility.

An Honest Note on Results

For the vast majority of chip repairs — Scenario 2 — the ground and feathered result is genuinely seamless. The Mirka abrasive sequence produces a surface that is flat, consistently finished, and visually continuous with the surrounding material.

For micro-gouge filler repairs on patterned surfaces, the result is very good but depends on the complexity of the pattern. We will only recommend this approach where we are confident the pattern supports it.

For plug repairs, the result depends on the availability of the customer's own spare material. Where it is available, the colour match is exact. Where it is not, we will advise honestly on what is achievable before any work begins.

Frequently Asked Questions

Do most Corian chips need an insert or plug?

No — the vast majority do not. Most chips are resolved by grinding out the damaged area and feathering the repair back into the surrounding surface using our progressive Mirka abrasive sequence. No insert, no plug, and no chopping board material required. A plug repair has been necessary only twice in 20 years of solid surface work.

Will the repaired area look different to the rest of the worktop?

For a standard grind and feather repair, no. The progressive abrasive sequence produces a surface that is flat and consistent in finish with the surrounding material. On plain or lightly patterned Corian, the result is seamless. On heavily patterned surfaces it is even more forgiving.

How long does a chip repair take?

Most standard chip repairs are completed in a single visit. The grinding, feathering, and full abrasive sequence can typically be completed in a few hours depending on the size and depth of the damage. Plug repairs requiring adhesive cure time may need a second visit. We will confirm the likely schedule when we assess the job.

Can chips on edge profiles be repaired?

Yes. Edge chips are among the most common locations we repair. The grind and feather process works on edge profiles as well as flat surfaces, and we work the abraded area back to match the existing edge profile as part of the finishing sequence.

Can chips around hob or sink cutouts be repaired?

Yes — cutout edges are particularly vulnerable to chipping and are a frequent repair location. Where a chip at a sharp internal corner suggests a stress concentration risk, we will advise on introducing a radius profile to reduce the likelihood of recurrence. Where the hob is fixed directly to the worktop surface, we ask that it is disconnected and removed before we begin work on cutout edge repairs.
